Periodic inspection of stackers: mast, chains and rollers, fork frame, hydraulics, brakes and battery verification by authorised engineers with reports.
Stacker periodic inspection is the at-least-annual examination and testing, by authorised engineers, of battery stacker trucks that lift and carry palletised loads in narrow aisles and vehicle loading. The mast, chains and rollers, fork frame, hydraulic and brake systems and battery equipment are assessed. Positioned between the reach truck and the counterbalanced forklift, stability and lifting organ soundness are at the centre of the inspection.
Stacker Types and Key Organs
Two main groups operate in the field: counterbalanced stackers with a masted fork carrier and straddle-leg (sit-down) types; in addition, platform order-picking models exist. Inspection focus:
- Two- or three-stage telescopic mast with roller and chain sets
- Fork carriage, class compatibility and lock pins
- Lift cylinder and hose set; control valves
- Outrigger legs and chassis (load centre is critical on counterbalanced models)
- Travel motor, brake and control; battery/BMS and charging equipment
- Lift height limit switch, load weight sensor and tip-over warnings
Periodic Inspection Items
- Mast and chain: Channel and roller wear, pin and clip integrity; chain tension asymmetry; sway measurement at maximum lift and buckling traces on the mast.
- Fork carriage: Cracks, clearance-fit measurement, pin stressing; vibration evaluation at play zones.
- Hydraulics: Drift test, cylinder-hose leakage; presence check of overload and burst valves.
- Brake-travel: Loaded stopping distance, gradient holding test, automatic brake (engaged on control release); wheel and skid wear.
- Battery and electrical: Insulation, connector burning, electrolyte/charge control; emergency stop cut-off test and operator protection circuit.
- Load and capacity: Lifting-lowering at nominal capacity; verification of the capacity plate against lift height; tilt/stability test where needed.
Legislation and Standards
Stackers are among the equipment with mandatory annual periodic control under Law No. 6331 and the Work Equipment Regulation. Technical references: TS EN ISO 3691-1, the powered part of 3691-2 for battery trucks and ISO 3691-3 for platform order pickers; design safety in the ISO 22915 series. Where a lift platform doubles as personnel carrying (operator up), the inspection includes additional fall protection criteria.
Risks and Operator Recommendations
Tip-over on stackers usually stems from violating the capacity curve: travelling with the load raised, centrifugal force in turns or a pallet not seated at the load centre disturb the design balance. Therefore the travel height rule ("load low, mast back") must be written into the operating procedure. Mast sway ends with the load striking the neighbouring pallet in high-bay storage; trend tracking of channel and roller clearance sets the replacement interval. On platform types, the fall arrest belt and interlock test are mandatory items at every inspection. Delayed battery service lowers lift power and pushes the operator into overload behaviour; the voltage curve must be followed.
Outcome

FAQ on Stacker Inspection
A stacker lifts the pallet with its own forks up to rack level and works with a raised centre of gravity. As reach grows, tip-over moment risk, limited view and brake-hold duty increase; the contour-weight-load sensor-speed limit automation that guards balance is a safety layer completely different from a manual truck. Under TS EN ISO 3691 and the Work Equipment Regulation the control verifies the mechanical-electrical-automation trio yearly.
Travel-brake (electro-mechanical) grip trials on ramp, speed-direction control-neutral-lock, lift mast channel-roller-chain-cylinder (lowering valve) with hold-seepage trials, fork tilt and reach links, load weight sensor (overload alarm-lock), blue light-pedestrian alarm-reverse audible warning, cabin-suspended seat-belt-FOGS cage, wheel-rim-cam-play, battery-charging-terminal-water-earth-insulation/RCD control, capacity plate (load-distance chart) readability and daily check cards.
Loose chain or mast channel play (lifting skewed), missing-leaking lowering valve cylinder (sudden collapse), brake failure-slowing (running past a ramp), disabled load sensor or dead LMI (overload not noticed), broken cage or missing capacity plate, cracked wheel cam. On these findings the stacker is tagged out and returns after engineer-verified repair and function trial. Aisle floor-threshold condition also enters the assessment notes.
A yearly engineer control (never missed), coordinated with manufacturer service periods (hydraulic oil-filter, battery care, gear-drive oil, pad control). Interim checks are added for heavy-ramp use, impact-overload events and harsh environment (cold store). Pre-shift quick check forms (brake, alarm-light, hold, leak) are entered into the yearly report baseline; the operator authority list (training-licence) stays current.
