Predictive Maintenance with Thermal Cameras: Electrical and Mechanical Scanning
Overheating is the visible forerunner of failure. This article covers how thermal scanning catches loose joints and phase imbalance electrically and bearing-friction heat mechanically, with the period, threshold and report discipline.
Thermal camera inspection is the preventive maintenance technique mapping surface temperature distribution without touch and without stopping production. A large share of electrical failures begins months earlier with a loosened joint warming slowly; the mechanical ones with under-lubricated bearings or misaligned couplings. Infrared scanning catches these messengers before the failure locks in — this is the difference between a planned shutdown and an unexpected accident.
What Do We Scan?
| Zone | Finding caught |
|---|---|
| Panel MV/LV | Loose busbar bolt, unbalanced phase, fuse-relay contact heat, capacitor swelling |
| Motor-gearbox | Winding hot spot, coupling misalignment, bearing oil shortage, blocked cooling duct |
| Line-conveyor | Rubbing roller, brake pad slip, drum bearing heat |
| Building-process | Boiler-pipe insulation fault, leaking steam trap, roof moisture-thermal bridge |
Period, Threshold, Accuracy
Scan frequency follows criticality: main distribution and MCC panels once or twice a year in peak-load season, a sensitive process line quarterly. The threshold is not absolute temperature but comparison: the phase-to-phase difference (ΔT) within a system, across same-type groups and the past-scan trend. The load condition (current-duration), emissivity setting, wind-reflection control are the accuracy margin of the report standard. The measured values are read crosswise with insulation-earthing (insulation test) and maintenance records.
Report and Action Chain
Each finding is singularised with thermal image-visible photo-location-temperature-value-comment class (normal-caution-critical) and the proposed action. A critical rise (above ΔT threshold) → remeasure under load → joint retorque-cleaning in the shutdown plan → verification scan. This loop is the real price of the thermal camera control service: the failure calendar, the downtime hour and the fire risk are written back. Thermography is the cheapest insurance of the proactive electrical programme — because a heating joint is a failure that talks.
